Be interesting to see what you come up with. Here's my final comment on this, in hopes it may save you some experimenting.

If you base design conditions on a 1" different between chamber heights, a single 2NPS line will only flow around 1000GPH max. Given the flow rate of each pump, the number of pumps on each side, the fact each run on current switching devices and you plan on adjusting flow rates on each line with gate valves you will need the capability of a larger flow rate than say 1000GPH. Also if one pump is shut off for maintenance or other reasons this number will have to increase further. 1" design difference may also be too extreme as well when you consider how your ATO will work. Ultimately 3-4 2NPS connection pipes may be needed, whether there is room for this or not is the question.

Since you're against gaps under baffles the best solution may be removing the baffles and trimming the width, then adding another baffle that connects the chambers of each side. Pic for ref:

Wow Greg, what a tank. I can't wait to see it in person and with the cubes. It looks like all that planning and hardwork is paying off. Your gonna have one of the nicest tanks in Alberta. Its gonna put the last 300 tank i saw to shame. It would make a great backdrop to a red deer and area reefers meeting.

I do appreciate your thoughts and efforts here Steve but taking out the baffles, cutting them down & adding a back passage channel is not an option at this point. I am going to wait to do anything else until I can get all the pumps running to see what the difference might be.

I think the easiest way of balancing the 2 return side would be just a 1" pipe to join them. I can test this by using the 2 holes for the middle pumps on both ends with a few fitting and a piece of hose. Update on this to come.

You, me & the tank make 3 Dont know if the wife would appreciate that. As it is she grumbles when, as she calls it " my fish cronies come out in the evening. Shes only partly reef safe, the part that just like to look at it.
