I don't waste salt on a leak / run test & not really trying to fast pace the build as there is so much more to this build then just the 300 gal tank.

Yea it was a cool build to see in person when I picked up that bulkhead. My GF was jealous she didn't get to check it out haha. It's very well designed and built system. Wish I had those building skills! When I upgrade to a 1-300 gal tank I'll be going to a store lol.

Well it's full & flowing at half the pump volume because I'm waiting for a replacement power supply for one of my WaveLine DC1000. ZERO plumbing leaks so I'm very very happy with that but I am going to have to add a balancing line to join the 2 return side together, not a big deal.

Be interesting to see what you come up with. Here's my final comment on this, in hopes it may save you some experimenting.

If you base design conditions on a 1" different between chamber heights, a single 2NPS line will only flow around 1000GPH max. Given the flow rate of each pump, the number of pumps on each side, the fact each run on current switching devices and you plan on adjusting flow rates on each line with gate valves you will need the capability of a larger flow rate than say 1000GPH. Also if one pump is shut off for maintenance or other reasons this number will have to increase further. 1" design difference may also be too extreme as well when you consider how your ATO will work. Ultimately 3-4 2NPS connection pipes may be needed, whether there is room for this or not is the question.

Since you're against gaps under baffles the best solution may be removing the baffles and trimming the width, then adding another baffle that connects the chambers of each side. Pic for ref:
